Hidden Defects Found During Delivery Inspections

Over hundreds of inspections across India, Car Expert inspectors have uncovered a wide range of defects in brand-new vehicles. Below are the most common categories of hidden defects and real examples from our inspections.

1. Paint Defects and Prior Damage

Paint issues are the most frequently found defects. They range from minor scratches to evidence of entire panel replacements before delivery.

Real finding: On a popular SUV, our inspector discovered that the front bumper had been repainted after a transit accident. The paint thickness reading on the bumper was nearly double that of adjacent panels — a clear sign of body filler and repainting that would have been invisible without a paint thickness gauge.

2. Panel Alignment Issues

Inconsistent panel gaps are a telltale sign of either factory quality issues or post-manufacturing repairs. Even minor misalignment can indicate structural work.

Real finding: A customer's new sedan had a 4mm gap variation between the driver's door and the A-pillar compared to the passenger side. The dealer confirmed it was a factory alignment issue and rectified it before delivery.

3. Electrical Faults

Electrical problems in new cars are surprisingly common, ranging from minor infotainment glitches to serious wiring issues.

Real finding: A new electric vehicle had a non-functional fast-charging port — a critical issue that the buyer would only have discovered when trying to charge at a highway station. The dealer replaced the charging module before delivery.

4. Fluid Leaks

Vehicles stored in lots for extended periods can develop leaks, particularly in brake lines, coolant hoses, and power steering systems.

Real finding: A new premium hatchback had a minor coolant seep from a hose clamp that had not been properly tightened at the factory. Left unaddressed, this could have led to engine overheating.

5. Old Tyre Dates

Dealers sometimes deliver vehicles with tyres that are 2–3 years old, having been manufactured and stored long before the car was sold.

Real finding: A customer's new car had tyres manufactured over 30 months before delivery. The dealer agreed to replace all four tyres before handover.

6. Documentation Mismatches

In one case, the engine number on the vehicle didn't match the invoice. Investigation revealed it was a data entry error — but without the inspection, this mismatch would have created serious problems during registration and future resale.

The Bottom Line

These are not rare edge cases. In our experience, a significant percentage of new vehicle deliveries have at least one issue worth addressing before acceptance. A professional PDI gives you the documentation and leverage to get these fixed — at the dealer's cost — before you take possession.
